When Do You Need Custom Pallets? A Decision Guide

The vast majority of pallet needs can be met with standard sizes and configurations. The 48x40 GMA pallet alone covers about 30% of the market, and a handful of other common sizes (48x48, 42x42, 48x36) cover most of the rest. However, certain applications genuinely require custom pallets, and knowing when to go custom versus when to adapt your product to a standard pallet is an important decision that affects cost, availability, and supply chain efficiency.

Custom pallets cost more than standard pallets, typically 20-50% more, because they require unique cutting and assembly setups, cannot benefit from the economies of scale that standard pallets enjoy, and may require special materials or treatments. That premium is worthwhile when the custom pallet solves a real problem that standard pallets cannot address, but it is wasted money when it is driven by preference rather than necessity.

Legitimate Reasons for Custom Pallets

Custom pallets are justified when your product dimensions do not fit efficiently on any standard pallet size, resulting in significant wasted space or excessive overhang. They are also justified when your product is unusually heavy, requiring reinforced construction that exceeds standard pallet capacities. Some automated systems require specific pallet dimensions, entry configurations, or board patterns that differ from standard offerings.

Certain industries have established non-standard pallet sizes that are, within that industry, effectively the standard. The automotive industry, chemical industry, and some agricultural sectors use specific pallet dimensions that optimize their unique product and handling requirements. If you operate in one of these industries, your "custom" pallet may actually be widely available from suppliers who serve that sector.

Specifying Custom Pallets

When specifying a custom pallet, provide your manufacturer with detailed requirements including: overall dimensions (length, width, and maximum height), entry configuration (two-way or four-way), load capacity (static, dynamic, and racking), deck board width, thickness, and spacing, stringer or block dimensions and spacing, wood species requirements, treatment requirements (heat treatment, kiln drying), and any special features like notches, chamfers, or branding.

If possible, provide a drawing or sketch with dimensions. Clear specifications prevent misunderstandings and ensure you receive pallets that meet your needs on the first order. Cost Management for Custom Pallets

The most effective way to manage custom pallet costs is to order in volume. Setup costs for custom cutting and assembly are amortized over the production run, so larger orders have a significantly lower per-unit cost. If your annual consumption justifies it, negotiate an annual supply agreement that locks in pricing and guarantees availability.

Also consider whether a minor modification to a standard pallet might meet your needs at a lower cost than a fully custom design. Adding or removing a deck board, using a different board width, or modifying entry points on a standard pallet frame is often much cheaper than designing from scratch. Discuss these options with your supplier before committing to a full custom design.
