Pallet weight might seem like a minor detail, but it has a significant impact on shipping costs, warehouse safety, worker ergonomics, and even product load capacity. Every pound of pallet weight is a pound that cannot be used for product, which means heavier pallets directly reduce the amount of goods you can ship per truckload. For businesses shipping hundreds or thousands of pallets per year, even a few pounds of difference per pallet can translate into thousands of dollars in freight costs.

Understanding pallet weights also matters for warehouse operations. Forklift operators need to know pallet weights to stay within equipment capacity limits. Racking systems have specific weight ratings that include the pallet itself. Workers who manually handle empty pallets face ergonomic risks when pallets are heavier than expected. This guide breaks down pallet weights by every relevant variable so you can make informed decisions for your operation.

Standard GMA Pallet Weight (48" x 40")

The standard 48" x 40" GMA pallet typically weighs between 35 and 50 pounds, with the most common weight being approximately 40 pounds. This range exists because GMA pallets are built by hundreds of different manufacturers using varying lumber species, board thicknesses, and construction methods. A pallet made from kiln-dried Southern Yellow Pine with standard 5/8" deck boards will weigh differently than one made from green hardwood with 3/4" boards.

New GMA pallets tend to weigh more than recycled ones because new lumber retains more moisture. A freshly manufactured pallet made from green (undried) lumber can weigh as much as 55-60 pounds. As the wood dries over time, the pallet sheds water weight and may drop to 35-40 pounds. Heat-treated pallets, which have been kiln-dried to meet ISPM-15 requirements, typically weigh 33-42 pounds because the heat treatment process removes a significant amount of moisture from the wood.

Weights by Common Pallet Sizes

Beyond the standard GMA size, pallets come in dozens of dimensions, each with its own weight range. The 48" x 48" pallet, popular in the drum and chemical industries, typically weighs 42-55 pounds. The 42" x 42" pallet used in telecommunications and paint industries weighs approximately 35-45 pounds. The 48" x 36" pallet common in beverage applications weighs around 30-42 pounds.

Smaller specialty pallets weigh proportionally less. Half pallets (24" x 40" or 24" x 20") used in retail display applications weigh 15-25 pounds. Quarter pallets (24" x 20") weigh just 8-15 pounds. On the larger end, industrial pallets at 60" x 48" or 72" x 48" can weigh 60-80 pounds or more, especially when built with heavy-duty construction for extreme loads.

European EUR pallets follow different weight standards. The most common EUR pallet (800mm x 1200mm, roughly 31.5" x 47.2") weighs approximately 25 kilograms (55 pounds) when new. EUR pallets are typically built from heavier European hardwoods and must meet strict dimensional and weight specifications maintained by the European Pallet Association (EPAL).

How Material Affects Weight

Wood species is the single biggest variable affecting pallet weight. Softwood pallets made from pine, spruce, or fir are generally lighter than hardwood pallets made from oak, maple, or birch. A standard 48" x 40" softwood pallet typically weighs 33-42 pounds, while the same size in hardwood can weigh 45-55 pounds. The trade-off is that hardwood pallets are denser and more durable, offering higher load capacities and longer service life.

Plastic pallets offer a wider weight range depending on the manufacturing process. Injection-molded plastic pallets in the standard 48" x 40" size weigh 35-55 pounds, while structural foam models weigh 45-65 pounds. High-density polyethylene (HDPE) nestable pallets can be as light as 15-20 pounds, making them popular for export applications where return shipping of empty pallets is not economical.

Metal pallets are the heaviest option. Aluminum pallets in the standard size weigh 40-55 pounds, offering a good strength-to-weight ratio. Steel pallets, used in extreme industrial applications, can weigh 65-85 pounds or more. While heavy, metal pallets offer exceptional durability and can last decades, making their cost per use competitive despite the higher upfront investment.

Weight and Shipping Cost Calculations

In freight shipping, carriers charge based on the greater of actual weight or dimensional weight. For palletized freight, the actual weight almost always governs, which means every pound of pallet weight counts against your freight budget. On a standard 53-foot trailer carrying 26 pallets, switching from 50-pound pallets to 35-pound pallets saves 390 pounds per load. At average LTL rates, this can save $50-150 per shipment, or thousands per year for regular shippers.

The impact is even greater for air freight, where rates are calculated per kilogram. Reducing pallet weight by just 5 kilograms per unit on an air freight shipment of 20 pallets saves 100 kilograms, which at typical air freight rates of $3-8 per kilogram translates to $300-800 per shipment. This is why lightweight plastic and corrugated pallets are disproportionately popular in air freight applications.

When calculating total shipment weight, remember to include the pallet, stretch wrap (typically 1-3 pounds per pallet), and any dunnage such as slip sheets, corner boards, or tier sheets. These packaging materials add up across a full truckload. Moisture Content and Weight Variability

One of the most underappreciated factors in pallet weight is moisture content. Freshly cut green lumber can contain 50-80% moisture by weight, meaning that a significant portion of a new pallet's weight is just water. As the lumber seasons and dries, this moisture evaporates, and the pallet can lose 15-30% of its original weight. This variability makes it difficult to assign a single weight to any given pallet type.

Kiln-dried and heat-treated lumber typically has a moisture content of 15-20%, providing more consistent and predictable weights. Pallets stored outdoors or used in wet environments will absorb moisture and gain weight, sometimes substantially. A pallet that weighs 40 pounds when dry might weigh 50 pounds or more after prolonged exposure to rain. For weight-sensitive applications, specifying kiln-dried lumber or storing pallets in covered areas helps maintain consistent weights.
